What Causes Surface Lines on Plastic Sheet After Roller Contact?
Plastic sheet surface lines often appear after the sheet passes a cooling roll, polish roll, traction roller, haul-off roller, or pressure roller. The line may look like a fine stripe, a gloss difference, a light pressure mark, or a repeated mark across the sheet surface.
The first check should be simple: where did the line first appear? If the sheet was clean before one roller and showed lines after that contact point, start from that roller position. In many cases, the cause is close to the contact area: sheet temperature, roller surface condition, nip pressure, uneven contact, or dirt on the roller surface.
Start with the Roller Position Where the Line Appears
Do not start by checking every part of the line. Start from the first roller contact point where the surface changes.
If lines appear after cooling or polishing, check the roll surface and sheet temperature first. If lines appear after pulling or downstream feeding, check traction and pressure. If the line is heavier on one side, check whether the roller contact is even across the sheet width.

Warm Sheet Surfaces Are Easier to Mark
Plastic sheet may still be warm when it reaches the cooling roll, polish roll, or early haul-off section. At that stage, the surface can be sensitive. A small roller surface defect, a dirty spot, or too much pressure can leave a visible line.
This is common when the sheet looks fine before contact but shows a stripe right after passing the roller. The problem may become more obvious when production speed changes, cooling changes, or pressure is increased.
Check these points first:
- Is the sheet still warm at the roller contact point?
- Does the line appear right after cooling or polishing?
- Is the roller surface clean and smooth?
- Are there particles, dust, or plastic residue on the roll?
- Did the problem start after a roll change, cleaning, or pressure adjustment?
For polished or appearance-sensitive sheet, a line may show as a gloss difference instead of a deep scratch. In that case, the roller surface finish and contact pressure are often more useful to check than looking only for sharp damage.
Sheet Thickness Makes Pressure Lines More Visible
Plastic sheet and board are more rigid than thin film. They do not follow the roller surface as easily. When contact is uneven, the pressure can concentrate in a narrow area and leave a line.
Thicker sheet can also carry more load. If the roller surface has a high spot, worn band, hard edge, or uneven cover, the sheet may still move normally but show a straight mark after contact.
Useful checks include:
- sheet thickness and width;
- whether the line is across the full width or only in one zone;
- whether the sheet surface is still soft when it touches the roller;
- whether the roller has uneven wear;
- whether the same roller worked well on thinner sheet before.
If a standard roller worked well for a long time and the job is only a normal replacement, drawings, sizes, hardness, roller position, and old roller photos may be enough to start. If the same surface line keeps coming back, the contact condition needs a closer look.
Cooling Rolls and Polish Rolls Need Clean, Even Contact
Cooling and polish rolls are often close to the stage where the sheet surface is being set. A dirty roll, a small dent, a rough surface area, or uneven pressure can show directly on the sheet.
For cooling roll marks or polish roll marks, look at the roller surface under good light. Check whether the line position matches a dirty area, scratch, worn band, or surface patch on the roller. Also check whether the line becomes stronger when the sheet is warmer or when pressure is increased.
Common causes include:
- plastic residue or dust on the roll;
- roll surface scratches or dents;
- uneven polishing or grinding marks;
- too much pressure while the sheet surface is still warm;
- poor cleaning result;
- uneven contact across the roller face.
Surface finish matters, but it should be matched to the job. A very smooth roller is not always safer if it causes slipping or glazing. A rougher surface may help grip in some positions, but it can also transfer fine marks to a sensitive sheet surface.
Traction and Pressure Rollers Can Create Lines During Haul-Off
In haul-off or downstream feeding, the roller must grip the sheet firmly enough to move it, but gently enough to avoid pressure marks. If the pressure is too low, the sheet may slip. If pressure is too high, the same contact can become a pressure line.
A traction roller is worth checking when surface lines appear together with unstable pulling, slipping, start-stop marks, or speed changes. A drive roller should be checked when the powered roller surface may be dragging or over-driving the sheet. A pressure roller is more relevant when the line changes clearly after pressure adjustment.
Check these practical points:
- Is the pressure higher than needed for stable pulling?
- Does the roller surface look glazed or hardened?
- Is the rubber cover too hard for the sheet surface?
- Is the contact width even?
- Does the sheet slip before the line appears?
- Did the line start after replacing or re-grinding the roller?
Roller hardness is useful to know, but it is only one part of the picture. The cover material, surface finish, grinding quality, bonding, and actual load all affect whether a roller grips cleanly or leaves marks.
Uneven Contact Often Leaves Lines on One Side
When surface lines are stronger on one side or appear in one repeated band, check uneven contact before assuming the sheet material is the only cause.
Uneven contact can come from roller wear, poor alignment, shaft deflection, bearing condition, runout, crown, or local cover deformation. On wider plastic sheet, these problems are easier to see because a small pressure difference can become a visible line.
Look for these signs:
- one side of the sheet has heavier lines;
- the line stays at the same width position;
- the old roller has edge wear or one shiny band;
- pressure adjustment improves one area but worsens another;
- the roller looks clean but the mark still repeats in the same zone.
For repeated lines, the old roller surface tells a lot. Photos of worn areas, shiny bands, cracks, swelling, or local indentation can help decide whether the next roller should keep the same direction or change material, hardness, surface finish, or grinding requirement.
Roller Surface Condition Affects Sheet Protection
Surface protection depends on clean and stable contact. If the roller surface is dirty, sticky, glazed, swollen, cracked, or unevenly worn, it can leave lines even when the pressure setting looks normal.
Check the roller surface for:
- dust, plastic residue, or hard particles;
- scratches, dents, or worn bands;
- glossy glazed areas;
- sticky or softened rubber;
- local swelling;
- cracked or hardened cover;
- uneven grinding marks.
For positions that need wear resistance and grip, polyurethane rubber rollers may be one direction to review. For appearance-sensitive plastic sheet, the final choice still needs to match sheet temperature, contact pressure, surface finish, and marking risk. A stronger roller material is not automatically a lower-marking roller surface.
If the sheet uses protective film, check whether the line appears before film application, after film application, or after film removal. Protective film can help reduce direct contact marks, but trapped dust, film wrinkles, or excessive pressure can still print lines into the sheet.
